The success of a flexible printed circuit (PCB) depends on its design, manufacturing standards and quality. However, some factors can affect the final product’s cost including the base material and solder mask. The PCB design process involves computer-aided designing the layout of the components on a board, which is then transferred to the substrate material using photolithography. The photolithography process uses a series of layers to expose the circuit pattern. Afterwards, the copper is applied to the etched circuit pattern. The thickness of the copper traces and their spacing can influence the circuit’s performance, which is why it is important to choose the right material for the application.

Ideally, a flexible PCB should be made with a polyimide or polyester substrate material. These materials have high thermal resistance and flexibility, as well as excellent electrical insulation properties. Moreover, they can withstand temperatures of 250degC or higher.

A flexible PCB’s conductor traces should be made of the thinnest possible copper. In addition, the traces should be spaced farther apart to reduce stress points and breakage. Once the copper is applied, the etch process begins. Depending on the type of circuit, flexible manufacturers may use panel plating or button plating. Panel plating involves covering the entire surface with copper, while button plating applies copper only to the via pads. The latter approach offers greater control over the copper thickness and allows for more intricate etch patterns.

After the etching process, the flexible circuit is then covered with a protective solder mask, and the component parts are then attached to the traces by either surface mount technology or through-hole technologies. The finished circuit is then tested for defects and conformity to specifications.

It is important to note that the flex PCBs must be inspected for contaminants and scratches, which can cause damage to the circuit. Skilled experts will visually inspect the finished flexible circuits for these problems. They will also perform Sampling Testing, where they randomly select a sample of the circuits for testing. The final flexible circuits will be delivered to the customer after undergoing the required testing. This ensures that the final product meets the specified design standards and quality. This will save the client money in the long run, by reducing the number of rejected or reworked products.
